Common BorgWarner Turbocharger Symptoms

  • Excessive shaft play, both radial and axial, common on S400 units that have seen high-boost tunes
  • Oil leaking into the intake or exhaust side, often from worn piston ring seals after high mileage on S300 frame turbos
  • High-pitched whining or siren noise from worn journal bearings or wheel contact
  • VGT or actuator sticking and erratic boost on variable-geometry truck applications
  • Low boost or slow spool from a damaged compressor wheel or worn bearing system
  • Overboost and boost creep, frequently from a stuck or maladjusted wastegate on S366 and S369 units

Real BorgWarner Failures We See in Our Shop

  • On the S400 frame units we rebuild, we frequently see compressor wheel over-speed damage from aggressive fueling tunes. The wheel gets pushed past its safe map and the blade tips crack or shed, often taking the bearing system with it.
  • We see thrust bearing failure on S475 and S472 builds running back-to-back full-boost pulls. The thrust load from rapid spool and high drive pressure wipes the thrust collar and bearing, showing up as axial play and oil leakage.
  • On high-mileage S366 and S369 turbos off fleet trucks, the piston ring seals on the turbine side wear and let exhaust gas pressurize the center housing, pushing oil out the compressor side. Owners often mistake this for a failed seal when it is really blow-by behind the seal ring.
  • We get plenty of S300SX-E and S200SX-E billet-wheel units in with bearing damage from oil contamination and delayed oil delivery on startup, especially on builds without a properly plumbed feed line.
  • On Detroit Diesel and Caterpillar applications, we see turbine-side coking and bearing failure from hot shutdowns. Shutting the engine down hot bakes the oil in the center housing and starves the journal bearings on the next start.
  • VGT-equipped truck units come in with sticking vanes and lazy actuators from soot and carbon buildup in the nozzle ring, causing erratic boost and the limp-mode complaints fleets bring us.

Frequently Asked Questions

Can my BorgWarner turbocharger be rebuilt?
In most cases yes, as long as the housings and turbine shaft assembly are intact. We rebuild S200, S300, and S400 frame units along with SX-E and EFR performance turbos every week.
Do you need the whole unit or just the core (CHRA)?
We can work from either, but sending the complete turbo lets us inspect the housings, wastegate, and actuator and verify the full assembly balances correctly. If you only have the center core, we can still rebuild it.
Is a rebuild cheaper than buying a replacement?
Almost always. A rebuild typically runs a fraction of a new genuine BorgWarner unit and avoids the long lead times on replacement turbos.
Do you balance the turbo after rebuilding it?
Yes. Every unit gets a precision balance on the rebuilt rotating assembly, which is critical on high-speed S400 and SX-E billet-wheel turbos to prevent vibration and bearing failure.
Do you accept nationwide mail-in rebuilds?
Yes. We rebuild turbos for customers across the country every day. You ship us the unit, we rebuild and test it, and we ship it back.
What if the damage is too severe to rebuild?
If a housing is cracked or a wheel is destroyed beyond repair, we tell you upfront and source the correct replacement parts or a replacement unit rather than rebuild something that will not hold up.
What is the difference between an S366 and an S369?
Both are S300 frame turbos, but the S369 uses a larger compressor wheel inducer for more airflow and top-end power, while the S366 spools slightly quicker. We rebuild both and can match the right one to your build.
Why does my S400 keep failing the compressor wheel on a tuned truck?
That is almost always over-speed. Aggressive fueling pushes the wheel past its safe map and the blade tips fatigue and crack, so the turbo needs to be sized correctly for the power level it is making.
How long should a BorgWarner S475 last?
On a properly sized, well-maintained setup an S475 can run hundreds of thousands of miles, but lifespan drops fast with hot shutdowns, oil contamination, or boost levels beyond what the wheel is rated for.

Every turbocharger goes through the same evaluation before any work begins:
